I'm having trouble putting my heater box back together. I got one clip snapped on but I'm having trouble with the other three. Is there a trick to getting them snapped together? I think it might be pinching the fan wires, how are they supposed to be routed. The wires currently run from the fan motor through both holes and out the top of the lower heater box.

I sort of have the same problem. The lower and upper part of the box doesn't want to merge together. Are these things known for warping?

warping not a big issue. make sure the core is nested in good. the wires will cause a bad fit. there is a little notch in the lower section by the driver that is an exit for the wires.

Did you change the core? There are two different sizes!

No just a bad fan. I swapped in a new fan, and there is very little space under there.

The wires should exit down, not out to the sides. I can't determine your exit route from your description, but there can't be any wires (or anything else) between the core box and fan box. The core itself must fit all the way up in its box, or the two halves won't mate completely. Sometimes, an aftermarket heater valve or pipe will not allow the core to be snugged up. This would be evident if the driver's side of the core was seated further into its nacelle than the passenger's side. Sometimes the foam tape seal around the core hangs up and prevents the core from seating properly. I know it's a awkward and difficult place to work, but once you get the core in its intended location, the clips should easily snap in to place.

I noticed when I replace my heater valve the box did not snap into place. After reviewing the forum and inspecting the heater box again, all I did was trim down a little tab on the box that was hitting the valve. I used a belt sander. I didn't take much off, maybe 1/8 inch.
